JohnGHbut if you're trying to put the image onto the card... are you putting it on the card to write to somewhere else, or putting it there to boot off? in which case surely you need to write the raw image to the device with dd or cat rather than using cp which would copy it into the filesystem on the card.

JohnGHif your image is just small enough to fit the card it's unlikely to be small enough to fit in a filesystem on the card - too much overhead in the disk space that the filesystem itself takes up - inode table and block maps etc.
